A suburban rail network sought to harden communications to wayside interlockings, point machines, and level crossings across its outer loops where leased copper was unreliable and fiber impractical. For newer microprocessor-based units that used DNP3, the SG100 consolidated points and forwarded them through a single encrypted tunnel, preserving bandwidth.

Safety and determinism guided the architecture. Dual SIMs registered with separate radio access networks, with the SG100’s link management enforcing primary/secondary profiles and watchdog criteria based on packet loss and jitter. IPSec with strong ciphers protected signaling telemetry, while OpenVPN isolated non-safety diagnostic data streams for condition-based maintenance. Hardware secure boot and signed firmware ensured approved software only, supporting the operator’s safety case and regulatory audits.

Digital inputs captured barrier faults and UPS alarms at level crossings; digital outputs provided a safeguarded mechanism to cycle power to a misbehaving diagnostic module under controlled procedures. Ethernet ports backhauled compact IP cameras configured to push low-rate snapshots upon alarm, rather than continuous video, preserving cellular data quotas while giving operators critical context.

The SG100’s flexible routing and QoS features allowed the rail operator to designate expedited forwarding for interlocking status changes and route normal precedence for non-critical logs. In a field trial, failover times averaged under three seconds, with state continuity maintained by SCADA due to sequence numbers and buffering at the SG100. Maintenance crews utilized the serial pass-through feature during off-hours to perform firmware updates on point machines without site visits.

Outcomes included a 28% reduction in service-affecting signaling incidents attributed to communication loss. Mean time to repair fell by 22% thanks to remote diagnostics, while the condition-monitoring program flagged bearing wear trends from DNP3 event counters that previously went unnoticed. Cybersecurity posture improved markedly: device attestation through secure boot and VPN-based segmentation satisfied new rail cyber frameworks, and the SG100’s strict port ACLs curtailed exposure of legacy serial devices.
