Backroom Automation—From PLCs to Real-Time Replenishment

A big-box retailer pursued surgical replenishment: restock exactly what sells, precisely when it sells, with minimal human supervision. The challenge lay in bridging backroom automation—conveyors, scales, and sorters driven by legacy PLCs—with IP-native retail systems. Backroom PLCs communicated over RS485; legacy weigh scales used RS232. The SG100 terminated both, converting telemetry into IP and exposing control points via standard mappings such as DNP3 or IEC101–IEC104 where needed. Conveyor photo-eyes tied into the digital input—detecting jams—and the digital output pulsed stack lights and horn alerts to guide associates. Dual Ethernet ports separated the automation VLAN from front-of-house applications, preventing operational chatter from ever touching POS or guest services.

Replenishment logic consumed high-fidelity signals: sell-through from POS, scale weights from the backroom, and conveyor runtime statistics. The SG100’s link management and QoS ensured that control telemetry and exception signals took precedence, while bulk planogram updates and training videos remained opportunistic. When the carrier sector degraded, the dual-SIM design preserved secure tunnels for mission-critical flows, avoiding missed picks and stalled chutes.

Security and reliability were non-negotiable. Hardware secure boot guaranteed the device’s integrity, while IPSec/OpenVPN isolated operations traffic end-to-end. Remote engineers could safely reach serial-only PLCs to update parameters without exposing them to the internet. If an unexpected state appeared—say, a diverter stuck—the SG100’s deterministic serial handling and digital outputs enabled an immediate, auditable corrective action.

The result: dramatically tighter replenishment cycles. Instead of batch nightly pushes, shelves received micro-replenishments paced to real sell-through, reducing out-of-stocks and backroom inventory. Associates trusted the alerting because it was timely and specific; the horn stack signaled issues only when the digital input patterns truly indicated a jam. Meanwhile, the front of house stayed silky: checkout latency held steady during replenishment bursts thanks to strict traffic class isolation.

Over time, analytics teams mined the SG100-bridged telemetry to identify mechanical wear before it caused downtime. Mean time to repair dropped, and the silent tax of micro-stoppages dwindled. The SG100 didn’t just connect the backroom—it made it legible, secure, and responsive, so store rhythm matched customer demand, not the other way around. In modern retail, that cadence is competitive edge, and SG100 delivered it with industrial grace.
